Bespoke Automation Cutting Daily Order Processing from Hours to Minutes
The Challenge
Fragrance Samples UK needed to replace their 15-year-old Excel + VBA order processing pipeline that required 1.5 to 2.5 hours of manual work every day. EXPRE built a bespoke wizard integrated directly into their Magento store that guides operators through four automated steps, cutting daily processing time to under 10 minutes whilst catching address errors the legacy system missed entirely.
Goals & Objectives
Replace the brittle Excel macro system that only one team member understood. Reduce daily order processing time by at least 90%. Eliminate manual CSV exports and copy-paste workflows. Catch address quality issues before labels are printed. Auto-detect multi-customer orders for correct postage tier upgrades. Integrate directly with live Magento data to avoid sync issues. Make the system maintainable and extensible for future requirements.
Our Approach
Requirements discovery through warehouse shadowing and operator interviews. Analysis of legacy Excel workbooks to understand business logic. Designed four-step wizard interface: Orders & Staff selection, Multiples Review, Address QA, Generate outputs. Built bespoke PHP application deployed within Magento using framework ObjectManager for direct database access. Implemented multiple address validation rules covering postcode format, missing fields, line swaps, duplicates, and pattern anomalies. Created auto-generation for all printable outputs: per-staff order sheets, product labels, address labels, Click & Drop CSV, multiples summary, packing lists. Built supporting admin pages for staff rota, product labels catalogue, postage rules, and resends queue. Iterative deployment with 11+ releases in two weeks responding to real warehouse feedback. Zero training required - operators immediately productive on four-step click-through interface.
Key Metrics
Daily processing time reduced from 1.5-2.5 hours to 5-10 minutes (85-95% time saving). 11 to 23 hours saved per week depending on batch frequency. Estimated 570 to 1,150 hours saved annually (71 to 144 working days). 16 automated address quality checks catching errors the legacy macros missed. Multi-customer detection now deterministic (zero missed clusters). Eleven incremental releases shipped in the first two weeks based on operator feedback. The Results
